we offloaded our CCR catalyst for reactor checks/repairs. we want to reload and I don't know the maximum permissible coke allowed on the used catalyst. Should we load catalyst with coke level of 6%wt?

After feed cut out we normally run RGC with H2 gas to cool reactors & it is always better to run regenerator at that time to bring coke level down. 6% catalyst is not a issue but only thing is,you have to run regenerator on black burning mode for longer time also catalyst run cycle will long-last due to high regeneration temperature & stabilizing RON and on-grade production also hampered.

One should be extremely careful to segregate the heel catalyst from the rest of the lot specially when unloading stacked reactors. Catalyst with carbon levels up to 6wt% should not be an issue with the regenerator. However heel catalyst should not be loaded back to the reactor and should be sent off for platinum recovery. Heel catalyst would have high levels of coke(>20wt%) which cannot be handled in the regenerator. Normally if the average carbon content of the remaining catalyst (excluding the heel) is less than 6 wt% and the high coke pills are less than 2% it can be safely loaded back into the reactor.

The CCR catalyst which go to regenerator during normal operation, contain 4 to 6 % of coke. It appears from your question that catalyst activity was probably good and the objective was reactor check and its troubleshooting.
Were all the reactors unloaded? Best scheme is the highest coked portion of cat in the last reactor and lowest coked in the first reactor.
Licensors provide the methods for unloading the coked cat for safety reasons too.

Yes, if the catalyst activity was O.K. prior to shutdown. If it was not due to heavy metals contamination, then the catalyst should be replaced at this time. The 6% is not an issue because you have a regenerator.
